OMEGA Sensors Play a VitalRole in Commercial SpaceMission SuccessRecently an aerospace customer came to OMEGA with a problem. Theywere buying off-the-shelf RTDs and assembling them into a mechanicalhousing they’d designed for the job. After assembly, a high percentageof their RTDs failed to work as expected, and they couldn’t determine thecause. They needed a solution—preferably one that let them continue touse standard products.Commercial space manufacturers rely on OMEGA mineral-insulatedthermocouples during pre-launch certification to determine if the systemsare capable of providing sufficient thrust for launch and are ready forthe rigors of flight. Surface sensors provide high accuracy and thermalresponse for engine performance evaluation.YIELD INCREASED TO 100%Technical specialists from OMEGA determined that the high failure rateof probe assemblies arose from the way in which they were tested andassembled at the client facility. We recommended a fully assembledsolution incorporating off-the-shelf OMEGA sensors. Working fromdrawings and samples of the client’s components, we now manufacture thecustom housing ourselves, assembling and shipping it with an OMEGAstandard probe. As with all OMEGA products, testing and inspection areundertaken prior to shipment to make sure that the customer receives thebest products for their applications. In this case, yield at the customer sitejumped to 100 percent. Now our customer has the confidence to installOMEGA’s turnkey solution without further testing.Surface thermocoupleAvionics are the electrical systems used in aircraft, rockets, and satellitesand include communication, navigation, and all of the other functionsof the vehicle. They receive important in-flight information and providefeedback to the computers and systems that control rocket and payloadoperations. OMEGA’s thermocouples and temperature labels are usedextensively in the lab to ensure electronic systems will function properlywhen exposed to flight conditions.STANDARD AND CUSTOM SENSORS FROM OMEGASensors and accessories are the central nervous system of launchvehicles, payloads, and support systems. Besides supplying criticalinformation to computers and controllers during preparation and flight,they enable real-time vehicle monitoring and control. They’re also keyto the extensive testing that every system and subsystem must undergo,helping to maintain consistent, stable component manufacturingprocesses.Manufacturing, Test, and R&D facilities test the durability ofcomponents subjected to rigorous stresses and environments. At launchand during flight, satellites, engines, system electronics, and relatedcomponents are subjected to stresses and environments far in excessof those encountered in most industrial processes. Manufacturing musttherefore meet stringent process-control requirements, followed byextensive testing. Components, subsystems, and systems are exposed toextremes of heat, vibration, and mechanical loads to verify that they willperform as expected. In today’s commercialspace market, the emphasis is on lower cost products with shortertimelines. Off-the-shelf sensors and accessories meet those needswherever possible. Calibrated Temperature DevicesMaintain Rigid Quality StandardsEvery device used for process-critical temperature measurements shouldbe checked periodically to verify that it continues to deliver the requiredmeasurement accuracy. Equipment properties can change with time anduse, become damaged in service (mechanically or by corrosion) resultingin rapid deterioration. Whenever possible, a device measuring outsideof expected limits should be brought back to an acceptable performancelevel. The process of adjusting an instrument to meet those specificationsis referred to as calibration.Calibration bathCALIBRATION IN-HOUSE OR USE A CALIBRATION LAB?For most organizations the determining factors are the volumeof calibration work to be performed and the availability of in-houseresources. Temperature calibration requires specific equipment, as wellas training, knowledge of all the factors that affect the results, and in manycases infrastructure investments especially if certifications are needed.An area of increasing importance is the production of carbon fibercomponents for automotive and aerospace use. As with other curingprocesses, temperature and pressure requires tight thermal processing andmust be precisely controlled. Even in situations where temperature controlis not essential for product performance, repeatability is needed for productconsistency.OMEGA is accredited to ISO 9001 and offers calibration services to helpsatisfy our customers’ needs for instrument certification.CALIBRATING TEMPERATURE SENSORSCALIBRATION FREQUENCYThe goal during any calibration is to expose the sensor to a knowncondition, to then measure its output and compare the two values. Thereare a number of ways to do this, but each will have a different level ofuncertainty due to the differences in measurement accuracy, temperaturestability, and heat transfer conditions between the sensor and the knowncondition among others.Quality Management Systems universally require calibration ofall measuring equipment that can affect final product quality. Qualitystandards generally leave it to the user to decide how often a device shouldbe calibrated. However, an auditor will expect a sound justification forwhatever frequency is given. When establishing a calibration frequency,consideration should be given to the type of use the device sees, the riskof damage, and the rate of drift (which can be determined from historicalcalibration records). Monitor and ProtectHigh-Value Assets DuringStorage and TransportTo address the limitations of conventional solutions to protect high-valueassets, OMEGA has developed an automated data collection system withwireless sensors. The continuous and proactive monitoring that we provideallows preventative action before damage occurs in sensitive assets,minimizing the impact of any deviations from the specified environment.As aerospace engineers are well aware, high-value assets such ascontrol panel assemblies, propellant tanks, and propellant fuel must bemaintained in controlled environments during all phases of production,storage, and transportation. Unique Solutions to ChallengingAutomation ApplicationsCarbon Fiber TubingLoad MeasurementHow do you hold a brittle workpiece without crushing it? That wasthe problem a builder of precision CNC machines for the aerospacemanufacturing industry brought to OMEGA Engineering. They neededa way to measure clamping forces quickly enough to stop the clampingmotion from damaging the part.To measure the clamping force, OMEGA proposed using the LC201 seriessubminiature load cells. Just 19 mm (0.75") in diameter and 6.4 mm (1 4")thick, these cells come with dual mounting studs for easy installation, andmeasure both compressive and tensile forces up to 500 N (metric models)or 300 pounds. Stainless steel construction protects against damage, anda four-conductor shielded cable handles both the 10 Vdc excitation andmillivolt output signals.SPECIAL DEMANDS OF AEROSPACE MANUFACTURINGIn pursuit of weight savings, aerospace companies are moving towardsmore exotic materials. While stronger and lighter, these materials are alsochallenging to machines. They may chip, fracture, or burn if handled andmachined incorrectly. As many are composite structures, it’s possible fordamage to occur internally where it can only be detected with expensiveinspection techniques.Subminiature load cellCarbon fiber is a good example. Usually combined into a composite witha very high strength-to-weight ratio, it is exceptionally rigid and strong—but also brittle. Holding it in place for secondary machining operationsrequires very careful control over clamping forces to avoid damaging oreven crushing the parts.Signal ConditioningConventional DIN-mounted signal conditioners were unable to deliver thespeed needed for precise motion control. That led OMEGA to recommendthe new IN-UVI high speed signal conditioner. With a response time of 200μS, the conditioner would ensure that the controller stopped the clampingmotion before damaging the workpiece.MEASURING CLAMPING FORCESThis was the problem OMEGA’s customer faced. They were designingspecial-purpose CNC machines for drilling holes in long, thin carbonfiber-composite components. The nature of the part meant it neededclamping it at each end, to be achieved by servomotors.Rather than drive the clamps to a fixed position, the machine designerswanted to maneuver them in to achieve a predetermined load. Thisapproach was preferred primarily because there will always be somevariation in part length; thus, some parts would be clamped too tight andothers not tight enough. Clamping to a load would avoid damaging ordropping the workpiece.In-line signal conditionerThe IN-UVI is an in-line Wheatstone bridge signal conditioner packagedin a compact IP65 stainless steel enclosure. Ideal when space is limited,it improves the signal-to-noise ratio, allowing millivolt signals from theload cell to be sent over longer distances. A supply voltage of 22 to 32 Vdcprovides the load cell with one of two user-selectable excitation voltagesand amplifies the millivolt output signal to suit the controller requirements.To minimize automation cycle time, these motors would move the clampsin rapidly before slowing to 1 10th of an inch per second. Servomotors arecapable of providing 200-300 pounds of force, so the machine neededto sense the onset of clamping and stop the servomotors before forcesbecame too high.THE OMEGA SOLUTIONOUTCOME: REDUCED PART DAMAGEThe problem posed three challenges for OMEGA. First was the need toincorporate a compression load cell into the servo-clamping system of theautomated machine. Second, as the machine controller would be remotefrom the load cell, the millivolt output signals needed amplification andconditioning to avoid any degradation affecting accuracy. And third, all thishad to happen fast enough to meet the speed and cycle time requirementsof the automation controller.OMEGA’s customer has outfitted more than 20 machines with load cellcontrol of clamping forces. Each system uses two LC201-300 pound loadcells (for redundancy) and two IN-UVI signal conditioners. Operating athigh speed, they deliver the signals needed for precise clamping forcecontrol. This has resulted in faster response, higher reliability, and—mostimportant of all—reduced workpiece damage.10see more solutions at omega.com
